Default No boost with new intercooler?!?!

This is a wierd problem and I am trying to diagnose it over the phone an E mails, if any one has an idea it would be appreciated. The car in question is a 240 SX with a HMT setup, I built the guy an intercooler to his specs, both inlet and outlet on the same end with a divider plate between them and a tank at the other end to act as a turn around. The intercooler measures 7 high 26 long and 2 3/4 thick bar and plate(just like the Tyrus GB intercoolers), so basicly with the inlet and outlet on the same end it is actually 3 1/2 high 52 long and 2 3/4 thick. Problem is with the intercooler in place he cant get any boost, he has run without it and its fine but when he hooks it up it drops to zero. I have looked at pictures of his piping and it looks great, very profesional. The intercooler isnt stopped up and it doesnt leak, I am stumped, if anyone has an idea I would appreciate it.

How much boost was he running before? He has taken the intercooler back off since the problem and it is fine without it? It almost sounds like the wastegate rod came off somehow. I really doubt it has anything to do with the intercooler. He probably bumped something while installing it.

um did you check that intercooler for leaks?

plug both ends and submerge it in water if you see bubbles, theres your problem.

I was going to say... a leak would be the only explaination to that as far as I can see.

That would have to be a pretty serious leak to get rid of all the boost. Unless he forgot to weld a whole side or something I doubt its that.

Are we sure the wastegate is working properly? I have never encountered such a thing, the most pressure drop I have ever had was 1-2psi.. Sometimes nothing...

Yes the wastegate is working properly and he has taken it back off and run boost with out it, the only thing that comes to mind is a restriction in one of his IC pipes, I will have him check those next. Thanks for the input, I appreciate it but I am willing to bet its something silly.
