There's only so much combustion pressure available. He saw a spike, he did not see 150 psi.

Well coming from a tractor pulling background, there are very few guys running over 100psi that are still using an air to air or air to water cooler. Typically by that point you are just running a ton of water or water/meth between stages, and then again before the manifold. With that being said in the p/u diesel world there are a handful of guys making 4digit power that still run an air to air, or air to water cooler, and run in excess of 120psi.

A while back a passenger side door was blown off and over the fence. Lucky no one was sitting were it landed.

Most pressure test their systems to 100 psi. The thermal cycling might be an issue

No, it was lack of weld penetration. As I stated before, the weld is supposed to be as strong or stronger than the surrounding material... instead that cooler blew apart and you can distinctly see the squared edge of the material which was not correctly joined.

Build the IC's out of thicker material. They are exceeding the "design" limits of the intercoolers, with that comes risks.

THere was one pic where the weld held, but the material ripped right next to the weld.
