Yeah I hear ya, in the event that the fillet/reinforcement on the front side is undersized, it would help. What I saying is that when possible it will save a lot of time and effort to just single pass the front side and add sufficient reinforcement on the fillet weld (as well as sifficienct penetration- thanks to the thick flange I find it's pretty easy to put just enough arc onto the thinner pipe to get 100% penetration into the pipe.

I know that the puddle size ends up kinda big and that can get a bit hairy- but since it's a fillet, that helps contain it a bit better. The key for me is to go hot and FAST. Don't give the puddle a change to wander around.

But sure you are right enough there- if one insists on undersizing the wled to thew flange on the front size, welding the inside as well might be a good idea. I'd just rather do one weld instead of 2 if possible, when I am trying to make money. O0

werd. it only helps to be able to use large rods and carry a good sized weld puddle. ive said before but my instructor forbid me from using anything near 3/32" rods, and all of my inspections had to be done on 5/16". That's a big puddle LoL! Went from tit-tacular welding on 3/32" rods to oh my god bearly controllable on the bigger ones. A week or two later and the 5/16" was all finished up and when I went back to 3/32, it was a gabillion times better!

Get out, man that was some solid work. You should have posted it up on a toyota forum; someone would have bought it.
