A 4.0 would be pretty neat. Gotta get some healthier cams to keep up with the added displacement though.
I would venture to guess that a custom intake manifold would be required as well.
Any idea how stout(or not) the 4.0 bottom end is?
I sill want to stick the Northstar that I have sitting around into something.
Of course it will 'weep' oil for eternity.

I work for VW. An honestly, the only issues I -ever- see out of 1.8t is due to maintainces not being done when they are supposed to.
1.8t need to have there timing belts changed every 80-90k or every 5 years which ever comes first.
Sludging- This issues is more of a problem on the Passats then it is on Jetta's as the Jetta has more airflow around the motor then the Passat does. A way of helping this issue on the Passat 1.8t is to remove the belly pan all together allowing more air into the engine bay, trust me, that bay loves to hold all the heat it can with that belly pan in place.
Oil changes as another poster had said, need to be done by 5k and must use full synthetic oil.
Oil leak at the cam adjuster? Thats an easy fix, go to the dealer and buy the new adjuster seals, parts been updated so that it dosen't have the tendancey to shrink like the original factory one does due to heat.
As for the timing belt, put the crank at TDC, and in a sleep deprived state that I am. Its retard the cam a tooth, tension the tensioner and the cam will roll into place and everything will be happy. Hope you bought new headstuds for this job, as those studs are not reusable after being removed as they will be streched.
300hp on stock internals and realiable can be had on these motors, beyond 300. You want rods, I don't recomend running the factory rods beyond 300hp.
Edit- While your that deep into it right now, check the vacumn hoses under the bracket beside your dipstick tube. If they are soft and squishy, replace them. I'd hate for you to go back together and only have it throw a check engine light 2 weeks later and it be because of a vacumn leak right there.

The notch on the exhaust camshaft is slightly offset inward toward drive chain roller. Anymore then or less then, and your cam timing will be off and you'll more then likely be doing this all over again.
