Did you ever retorque the nuts after the initial time the manifold was on? Also did you take the manifold off while it was still warm? How thick is the head flange? If you had an angle grinder and nice cut off wheel, im sure you could make those cut rather easily to relieve the stress.

No, I don't recall retightening them. Manual says 23lbs which seems really low to me. May have taken it off still warm. I was sick this week so my Dad drove 1 mile to spend under an hour taking it off. He said it was pretty hot, but it is exactly a 1 mile drive then what; 20 min removal? We have the Metabo and cutting wheels I KNOW that will get the job done well. Thanks Mike. :y

Any kind of warpage while on the car maybe; from the upper outermost corners where exhaust leaked as we could tell on the gasket? Cylinders 2 and 3 had a decent amount of bluing around the ports also. I don't rape hard or boost in 5th and my tune is more rich than lean for sure. Just seems odd it's getting SO hot it seems there and warping it. :-\

Ended up not cutting the head flange. If we have this problem again it gets the cut for sure, but we cleaned the surfaces REALLY good and then ripped on it. Seems to be building boost well and holding. Doesn't look like we have the 5+ leaks anymore. :o Thanks for all the help guys.
