id use a hole saw that is smaller than the oval and clean up the rest with a die grinder that has a carbide bit on it. But then again, i dont have a plasma cutter Ive learned that fitment is everything in tig welding. Where there is a gap, regardless of how big, it makes it so much harder for me to weld.

yea we have plasma cutters at work running around like wild mexicans building a deck for 50 bucks. I kinda want to hole saw it but thats a lot of die grinding. Fooooook.

i keep thinking of downpipes, i forgot your probably using sch 10. That would be a little much for the die grinder.

sch 10 primaries to stainless tube(thinner, its gauge material but not sure which). I think I will hole saw then die grind it...

Can't you just holesaw it at the same angle that the elbows join the log section? Almost the same idea as using a holesaw for fishmouthing tubes.

The expansion slots usually aren't mandatory, but I have read it helps. Most factory manis run a single log without slots so you should be ok. Looks good, I like the compactness of it.
