Default Charge Pipe Sizing?

I'm getting to the point that I need to size and order my intercooler piping. I'm going the silicone coupling/clamp route instead of having everything welded (maybe sometime down the road)...

Anyway, how much bigger can the inside diameter of the coupling be over the outside diamter of the charge tubing and still be effective with no leaks?

My turbo outlet is approx. 2-1/4" O.D.
My intercooler inlet is approx. 1-7/8" O.D. (DSM SMIC)
My intercooler outlet is approx. 1-7/8" O.D.
TB Inlet is approx. 2-1/2" O.D.

I obviously need a coupling that goes from 1-7/8" to 2-1/2" (I would assume a 2" to 2-1/2" would work), but I'm not sure about the rest. Could I get away with a 2" I.D. coupling and stretch it 1/4" over the turbo outlet and clamp it 1/8" to the intercooler? Do those things even stretch at all? I have to order about 9 couplings, so I don't want to get it wrong.

By the way, what's the best way to do a 60 degree bend quickly? Could I get a 90 and cut it down? Would there be enough flat space for the coupling to hold?

yeah, your plan sounds fine, as far as slinding a coupler on to a something bigger, you may want to use some soapy water to assist you when you clamp them down, use a small socket for the clamps, not just a screw driver. and yeah, the best way to make your desired anlges, is to just cut them out of a larger angle it will be a lot easier with the pipes right there.

I'm sorry, what is "small socket for the clamps"?

you know how you tighten hose clamps with a screw driver? well the screw that you tighten, is also a small bolt, if you use a socket wrench (i believe 7 or 8mm.) to tighten them instead of a screw driver, you can get them a lot tigher so they don't pop off

Haha funny remark ghetto. You should be fine man. Those couplers dont stretch very much but you can get about 1/4"... they do make couplers that are different sizes on different ends or u can go to a muffler shop and they can expand the ends to the size of your couplers. Lastly id go with mostly 2" piping for your set up

You guys have any recommendations for anyone that sells straights & bends, as well as couplings (and isn't totally overpiced)? I checked a few different places, but I'd rather get everything from one place.

get your bends from www.jcwhitney.com, i got 3-180°, 1-90°,1-45° bend for about 55 shipped. then i went to auto zone/pep boyz/advance auto parts, whatever you go to, and look in the exhaust section for straight pipe, i think 18" is like 3.99. as far as couplers, use radiator hose. if the place doesn't sell it by the foot, and only has it for makes of vehicles, not by the actual size, tell their lazy *** to take a ruler/tape measurer back there and find one that is 2" inches, that's what i did. then just cut it up in to about 4 or 5 inch sections and use it as couplers. as far as adapters from 2" to 2.5(for t.b.), 2.25(turbo), and step downs for the i.c., look for those by the straight pipe at the auto parts store.

Last time I checked they were cheaper. 2" You can get aluminum, steel, and stainless steel as well.
